MEM25002B Form and integrate fibre-reinforced structures
What this unit covers /
MEM25002B deals with the practical skills used to build fibre-reinforced plastic (FRP) hull and deck components: preparing a mould, applying gel coat, laying up reinforcement fabrics with resin, releasing and joining mouldings, and understanding the mechanical properties that decide whether a laminate is fit for service. It sits alongside the general composites units in the boatbuilding stream and assumes familiarity with basic OHS and hand-tool practice.
Mould & Gel Coat /
1. Release agents: waxes and PVA / 이형제: 왁스와 PVA
Mould release waxes /
Not every wax sold as a "wax" is suitable for a composite mould. Household or automotive carnauba waxes that contain silicone additives should not be used on a mould surface, because silicone contamination transfers into the gel coat and laminate surface. Once a mould is silicone-contaminated, later paint, gel coat repairs, or bonding on that surface will suffer from fisheyes and poor adhesion — and the contamination is extremely difficult to fully remove. Only waxes formulated specifically as composite mould release waxes (silicone-free, high-melting-point carnauba-based) should be used.
PVA is a water-soluble release film used as a secondary or backup release layer over wax, particularly for complex or high-value first-off tools. It can be applied in two common ways:
- By brush — applied in a thin, even coat with a soft brush, taking care not to leave brush-stroke ridges that would telegraph into the gel coat surface.
- By spray gun — atomised through a spray gun for a finer, more consistent film, which is the preferred method on large or complex mould surfaces because it reduces the risk of thin spots or pooling.
2. Preparing a mould for the first gel coat /
In your own words, the sequence generally runs: the mould surface is first cleaned of dust, release residue, and any contamination. It is then polished and buffed to the required surface finish, since every imperfection in the mould telegraphs into the finished part. Release wax is applied in several thin coats, each buffed out fully before the next is applied, followed by a PVA layer if the job calls for one. Only once the release system has fully cured and been inspected is the mould ready to accept its first gel coat.
3. Gel coat: purpose and application /
Gel coat is applied as the outermost layer of a moulded FRP part to give a smooth, coloured, UV- and water-resistant finish that also protects the structural laminate underneath from moisture ingress (osmosis). It can be applied by spray gun for a fine, consistent film on production work, or by brush/roller for smaller repairs or one-off jobs where spray equipment is not practical.
Why the thickness matters (0.45–0.5 mm) / 두께가 중요한 이유 (0.45~0.5mm)
Gel coat is generally kept to a target thickness of around 0.45–0.5 mm because it is a relatively brittle, unreinforced resin layer. Too thin, and it will not adequately block UV and moisture, and print-through from the laminate weave becomes visible. Too thick, and the gel coat becomes prone to cracking and crazing under flexing or impact, since it has no fibre reinforcement of its own to carry load or resist crack propagation.
Brush application and mixing ratio /
When gel coat is applied by brush, it should be worked on in a stippling or cross-brushing motion in one direction and then the other, to break surface tension and avoid trapping air bubbles, rather than long single strokes which can leave brush marks and thin ridges. The catalyst (MEKP) mixing ratio is typically around 1–2% by weight of the gel coat resin, though the exact figure always depends on the specific manufacturer's data sheet, workshop temperature, and required working time — this should always be confirmed against the product's technical data sheet rather than assumed.

4. Laying up multiple layers of glass reinforcement /
When laying up a hull in a mould that will carry multiple layers of glass reinforcement, it is common practice to limit the number of layers applied in one continuous lay-up session — often to around 2–4 layers of standard weight reinforcement at a time, depending on the resin system and laminate thickness. This is because exothermic heat build-up increases with laminate thickness: too many wet layers applied at once generate excessive heat during cure, which can cause print-through, resin cracking, excessive shrinkage stress, or even localised burning in thick sections. Working in stages also allows trapped air and excess resin to be properly rolled out of each layer before it is buried under the next.
5. Function of a hull and deck mould /
A hull mould (and a deck mould) is a female tool that reproduces the outer surface shape of the finished component. Its function is to hold the gel coat and laminate in the correct three-dimensional form while the resin cures, to transfer a smooth, fair, and consistent surface finish onto every part produced from it, and to allow the same shape to be reproduced repeatedly — which is what makes production boatbuilding economical, since one mould can yield many identical hulls or decks.
6. Mould release methods /
Correct mould release avoids damage to both the moulding and the tool. Common techniques include:
- Timber wedges — driven gently and evenly around the mould flange or parting line to begin breaking the seal, working progressively rather than forcing one point.
- Compressed air through an air inlet — a fitted air nozzle in the mould introduces compressed air between the mould and moulding once an initial gap has been started, using air pressure to help separate the surfaces evenly.
- Water pressure through an air inlet — similarly, water can be introduced under pressure through a fitting to help break the release, sometimes preferred where air alone risks an uneven, sudden release.
- Floating the boat out of the mould — for larger hulls, the mould (often still on a cradle) can be partially submerged so buoyancy helps lift the hull free with minimal mechanical stress, rather than relying purely on wedging or pressure.
7. Safe working practices when preparing a mould for lay-up / 적층 전 몰드 준비 시 안전 작업
- Ensure adequate ventilation and, where required, respiratory protection when working with wax solvents, PVA carriers, and styrene-based resins.
- Wear appropriate gloves and skin protection, since release agents and resin systems can cause skin irritation or sensitisation with repeated contact.
- Keep ignition sources away from solvent and resin vapours, which are flammable.
- Use mechanical buffing equipment with correct guarding, and follow manufacturer guidance for polishing wheels/pads.
- Follow safe manual handling practices when moving mould sections, given their size and awkward shape.
- Have spill containment and appropriate PPE on hand before opening solvent or catalyst containers.
8. Green trimming /
"Green trimming" refers to trimming excess laminate at the edges of a moulding while the resin is still in its semi-cured, leathery ("green") state — hard enough to hold a clean edge but soft enough to cut easily with a knife or shears, rather than requiring power grinding once fully cured. A boat builder is most likely to use this technique at flange edges, hatch and locker openings, or deck-to-hull joint lines, since trimming at the green stage produces a cleaner edge with far less dust and less tool wear than trimming fully cured laminate.
9. Storing a mould correctly /
A mould represents a significant investment of time and cost, so it should be stored fully supported on a cradle or frame matching its shape, to prevent distortion or print-through caused by uneven loading over time. It should be kept out of direct sunlight and extreme temperature swings, which can cause the mould's own laminate to move or crack, and it should be protected from dust and physical damage with a cover. Where the mould will be out of use for an extended period, a maintained coat of release wax helps protect the surface from oxidation and contamination between uses.
10. Joining one moulding to another / 성형품 간 접합 방법
Common joint types between mouldings include an internal flange joint (an inward-turned flange on one part bonded and glassed to the mating part), an external butt-strap joint (two edges brought together and reinforced with an overlaid strip of laminate on the inside and/or outside), and a scarf joint (a tapered overlap that spreads load over a larger bonded area, often used for higher-strength structural joints).

Reinforcements / 강화재
11. Yarns vs strands / 얀(Yarn)과 스트랜드(Strand)
A strand (also called an end or a roving strand) is a bundle of individual continuous glass filaments gathered together as they come off the bushing during fibre manufacture — it is essentially untwisted filaments held loosely together. A yarn is made by twisting one or more strands together, which adds mechanical integrity and makes the fibre easier to weave on a loom. In short: strands are the raw untwisted filament bundle, and yarn is a strand that has been twisted for weaving.
12. Warp vs weft / 경사(Warp)와 위사(Weft)
In a woven fabric, the warp yarns run lengthwise along the roll, held under tension on the loom, while the weft (also called fill or woof) yarns run crosswise, threaded over and under the warp yarns to create the weave. Warp direction is usually the stronger, straighter axis because those yarns are held taut during weaving, while weft yarns have slightly more crimp (waviness) from being threaded through the warp.

13. Mats vs cloths / 매트(Mat)와 클로스(Cloth)
A mat (chopped strand mat, CSM) is made of randomly oriented, short chopped glass strands held together with a light binder — it has no woven structure, so its strength is roughly equal in all directions but relatively low, and it is often used to build bulk and improve resin wet-out between structural layers. A cloth (woven fabric) is made from continuous yarns woven in a defined pattern, giving it much higher directional strength along the warp and weft axes, at the cost of being more expensive and requiring more skill to wet out cleanly without air entrapment in the weave.
14. Unidirectional vs bidirectional / 단방향(UD)과 양방향(BD)
Unidirectional (UD) fabric has the vast majority of its fibres running in a single direction, giving maximum strength and stiffness along that one axis — used where load direction is well known and consistent, such as along a keel or stringer. Bidirectional (BD) fabric has fibres running in two directions, typically at 0°/90°, giving balanced strength along both axes — a more general-purpose reinforcement for hull skins where loads come from multiple directions.

15. Fibre orientation in boat construction /
Fibre orientation means aligning reinforcement fibres to run along the direction of the main loads a structure will carry. In a hull, this typically means running unidirectional or biaxial reinforcement along stringers and keels to resist bending loads, and using a balance of 0°/45°/90° fabrics (or multi-axial stitched fabrics) across panel skins to resist the combined bending, shear, and impact loads a hull skin experiences from waves and slamming. Getting orientation wrong wastes material weight without adding useful strength in the direction that actually matters.
16. Plain, twill and satin weaves /
A plain weave has each weft yarn passing over one warp yarn, then under the next, alternating — the simplest and most stable pattern but with the most crimp, which slightly reduces achievable strength. A twill weave passes the weft over two (or more) warp yarns before going under one, creating a visible diagonal rib pattern, with less crimp than plain weave and better drape over curved mould surfaces. A satin weave (commonly a 4- or 8-harness satin) has the weft float over several warp yarns before a single interlacing point, giving the least crimp, the smoothest surface, and the best drape of the three — but the least stable weave structure, meaning it is more prone to shifting during handling.

17. Fibres used in boat building /
- E-glass fibre — the standard, cost-effective fibreglass used for the majority of hull and deck laminates.
- S-glass fibre — a higher-strength, more expensive glass fibre used where extra performance is needed.
- Carbon fibre — high stiffness-to-weight ratio, used for racing hulls, spars, and stiffening structures where weight saving justifies the cost.
- Aramid fibre (e.g. Kevlar) — high impact and abrasion resistance, often used in way of keels, bow sections, or as a hybrid layer for impact protection.
- Polyester fibre — occasionally used in hybrid laminates for its impact toughness and lower cost relative to aramid.
18. Fibre/resin ratio /
The fibre/resin ratio describes the proportion, by weight or volume, of reinforcement fibre versus resin in a cured laminate. A higher fibre content generally means higher strength and stiffness for a given weight, because fibres carry most of the structural load while resin mainly transfers load between fibres and protects them. A laminate that is resin-rich (too little fibre relative to resin) is heavier and weaker than it should be for its weight, while a laminate that is resin-starved (too little resin to fully wet the fibre) suffers from poor fibre-to-resin bonding and reduced strength. Achieving a consistent, appropriate fibre/resin ratio is one of the main goals of good lay-up technique — through correct rolling, correct catalyst ratio, and correct resin quantity per layer.

19. Mechanical and physical properties /
| Flexural strength | The ability of a laminate to resist bending without breaking — measured by loading a test bar until it fractures or yields, and a key property for hull panels which flex under wave loads. |
| Tensile strength | The maximum stress a laminate can withstand while being stretched or pulled before breaking, along the direction of the fibres. |
| Compressive strength | The maximum stress a laminate can withstand while being squeezed or compressed before it crushes or buckles. |
| Impact strength | The ability of a laminate to absorb a sudden shock load (such as slamming into a wave or striking an object) without fracturing — relevant to toughness rather than just peak strength. |
| Barcol hardness | A surface hardness measurement, taken with a Barcol impressor, commonly used on-site as a quick, practical indicator of how fully a laminate or gel coat has cured — low readings suggest under-cure. |
| Dielectric strength | The maximum electric field a material can withstand without electrical breakdown — relevant where FRP is used as an electrical insulator or near onboard electrical systems. |
| Flammability | How readily a material ignites, sustains combustion, and generates smoke/heat — relevant to marine safety standards, particularly for interior linings and engine bay laminates where fire-retardant resin systems may be specified. |
20. FRP construction processes / FRP
Three commonly used FRP construction processes are:
- Hand lay-up (wet lay-up) — fibre reinforcement is placed by hand into a mould and wet out with resin using rollers/brushes; low tooling cost, flexible for one-offs, but more operator-dependent quality and higher VOC exposure.
- Vacuum bagging/vacuum infusion — dry or resin-wetted fabric is compacted under vacuum pressure, drawing out excess resin and air, producing a higher, more consistent fibre/resin ratio and lower void content than open hand lay-up.
- Spray-up — chopped fibre and catalysed resin are sprayed simultaneously from a chopper gun onto the mould, then rolled out; faster for simple shapes but generally lower mechanical properties than hand-laid woven reinforcement.
Prepregs /
| Advantages / 장점 | Disadvantages / 단점 |
| 1. Very consistent, controlled fibre/resin ratio 2. Higher achievable mechanical properties for a given weight 3. Lower VOC exposure during lay-up (resin is pre-impregnated, not mixed on site) 1.
1. Requires cold storage and has a limited shelf/out-life 2. Usually requires an autoclave or heated oven cure, adding equipment cost 3. Material cost is significantly higher than wet lay-up fabrics 1.
Spray lay-up process /
| 1. Fast for building thickness on simple, large-area shapes 2. Lower labour skill and time requirement than hand lay-up with woven cloth 3. Good for filling complex curves without cutting/fitting cloth panels 1.
1. Generally lower strength than woven reinforcement, since fibres are randomly oriented and shorter 2. Harder to control consistent thickness and fibre/resin ratio 3. Higher overspray, material waste, and styrene/VOC emissions 1.
